I'm not the first one around here to make this but I must admit this has on the books for a very long time and now I'm finally getting around to it. My current project is the Master Chief from Halo 3. (I am being specific about which Halo game as the armour used in #3 was slightly different to #2 and completely different to #1. Pedantic I know but meh).

I've been a fan of Halo since the first game I played years ago but it wasn't until I spotted people making the game's armour that I thought to myself "yeah, I want one of those!".

I found the the forum at www.mjolnirarmor.com (now called www.405th.com) where there were heaps of people wanting the same thing: a suit of Spartan armour from Halo. People would modify helmets or vacuform parts and some were able to sculpt and mould pieces (like you'd see in those behind-the-scenes features for films). Other made there's out of cardboard kind of like when you were a kid.

The last method quickly evolved into Pepakura and allowed more and more fans to make not only Halo costumes but all sorts of armour and props. And it's that very method that I'm using for this although it's not the first time I've used this method. Last year's AVCon I made this Gears of War amour.

Pepakura basically means 'paper craft'. Here's a more detailed description of it.

I began this project many many months ago but had to constantly put it aside for other more immediate projects. The first port of all was to collect all the different 'pep' parts I needed to make the costume (fortunately they are all listed at the same wiki as the previous link). The next step was to get sizing right.

These are the three helmets I have made from three different Pep files. The one on the left is a low res version I made to test the size I needed (I have a massive head). The middle helmet was a medium res version I put together originally thinking that it was going to be the one I was going to use. The one of the right is a high res model that contains all the details required of the helmet (very handy as I will not have to add them later).


Just me pissfarting about.

The helmet had been sitting gathering dust for some time until recently when I decided to pull up the socks and get back into the groove of things.


This is the work-in progress of the torso armour. Again this is a high res version of the model and in fact the second go I took at it because the first was too small. This one, as a matter of fact is about 3cm too wide but I can alter that later.

I print the unfolded pieces onto 200gsm cardstock easily purchased from Officeworks and use hot glue to glue all the tabs together. With the hundreds or thousands of tabs that need gluing I find the process rather meditative.

It's been estimated that a single suit of armour can take 12 months to create. I have three months now if I want to get it done in time for AVcon in July. So the plan is to get all the pep work done by the end of April, resin the parts starting May and get it all sanded and painted by the end of same. June would be dedicated to any other detailing and also the undersuit (some just wear black clothes underneath but I want to do this right).

I haven't glued on the back component yet just so I could try it on. The chest is a tad wide (by maybe 3cm) so either I put up with it or I find a way to reduce its width.

I've been wearing the torso piece around the house like a dork and realising that it is indeed too big (whereas the first one I started making was far too small). It's moreso to do with look and proportion rather than comfort but once I complete the other pieces I can figure out how to reduce the size of this one instead of making a new one.

Finally finished the torso with the addition of the 'ab plate'. It's a separate piece that has to be attached later.



It's size will definitely be modified once I figure out how it looks with the rest of the armour as it's all going to look very out of proportion!

Here is the right bicep and shoulder complete... but there is a problem.

IT'S TOO BLOODY BIG!!


That's one of the problems I am facing with this project. The parts are gathered from different sources/builders and are not to the same scale to each other. And despite the fact that the Pepakura program does show the measurements of the part it's only basic dimensions from end to end and not internal diameters for fit or whatnot.

So I am starting the arm again this time 6cm shorter in height.

I am now about a month behind schedule but I do have a month as a buffer zone.

It's amazing what difference 6cm can make.



I think it might be slightly too small now. huh.gif

It's already going to look disproportional with the rest of me so I might stick to this scale and adjust it when I begin work with the resin.

I did this part over two days but I reckon I can get it done win one night if I focus properly. I should be able to finish all of the pepakura by the end of May ready for resin in June.

I think I need to do some sulking.

It's not looking good at the moment with my schedule. I have determined that the bicep is slightly too small so that's another two days wasted. But on top of that I have far too much work on at the moment and it's eating into my pepakura time (and the ungrateful buggers are still giving me grief about it).

ARGH!

You poor thing. It is looking great though.

Timing is always a she dog when it comes to building a costume. For my own projects I try to set little goals for each day. However, I have also learned that announcing my plans is the quickest way to make the Gods laugh out loud. Hang in there. You'll be amazed how the thing will come together. Sometimes walking away from a project is the best thing you can do. It gives your brain time to refocus, so that you can come back to the project with a new set of eyes. Happy crafting, and keep us posted:)

I know that I will have more time next week once I'm done with my freelance work.

Mind you I am still confident in the knowledge that I was able to make Gears of War armour in two weeks so I'm a little more hopeful with Master Chief!

Scaling MC armour is very hard, I can only sympathise with you. While making my Space Marine armour I ended up building 4 thighs, 3 Shins & 2 belts. If you go to the forums & look for ExtremeTactics101 scaling tutorial, you might be able to find something.
Excellent pep work though, folds look nice & sharp in the pics.
I may be able to offer suggestions though. Are your arms/biceps wrong size because too short (top to bottom) or too narrow (around the bicep)? For the latter, the 2 flat pieces that join the arm to the bicep piece can be cut & small extensions inserted. If the former (too short) instead of printing the whole lot again, just print the 3 flat sided piece(the bit separating the shoulder from the armband) & then when cutting it out, cut an extension on to it. Basically cut it longer, if you know what I mean.
I hate to say the helmet looks like it might be a bit small. It will be much worse if you fibreglass inside, I would suggest Slushcasting it to keep it relatively thin on the inside, as well as being easier to get into those 2 beaks at the front. Motorbike Gold Iridium Visor will fill the lens. Hunt around for these, don't pay $85, you should be able to find one for around $35-40. Be aware though that having your nose & mouth that close will cause a lot of fogging.
For the chest, just curve it slightly from the pecs near where they join the centre, instead if having it almost flat.

I've already considered that option with the bicep and agree with what you've suggested but it's not the problem. It's more to do with proportionality to the rest of the armour and how the shoulder keeps colliding with the shoulder of the torso armour.

The helmet is actually a decent fit. It's just the hole to get my head in where I have to adjust but it looks small compared to the chest armour. I haven't decided yet if I'm fibreglassing or using polyurethane resin like I did last time (I was planning on testing and improving the technique on a piece I can remake again quickly).

I've already got my visors off eBay and yes, there was no way in hell I was spending over $70 for something I might stuff up in the cutting to create the 'double visor' technique. I spent about $30 per visor, which I'm happy with and they are gold iridium. Mind you I don't think these visors are as bulbous as the MC's actual visor but they will have to do. There's one bloke in the states that has vaccformed and tinted his own visors with a reasonable level of visibility and they look dead-on accurate! Here's his progress: Thorssoli's MkVI Costume Buildup - 405th Mjolnir Armor - Halo Costuming and Prop Site. I've been gaining ideas and inspiration from him as he's the same height (albeit NOT the same build) as me) and it's just a great result. I won't be making it like him though with slush casting copies.

I think I'll be able to nut out most of my problems but it's more an issue of time. I didn't have this problem with my Gears of War pep as it was only two pieces I had to make and less than 2 weeks to make it for AVcon last year.

I guess you have Pep Designer 3 with a licence, would you have Google Sketchup by any chance?
I can give you a suggestion of how to get your files as near as perfect. Something I did with my SM suit & should of done with my Warmachine build.
It will allow you to check multiple measurements before you print off anything.

I think I'll be fine for the time being but thank you. I've settled on the size for the arms and am in the process of reducing the size of the torso so I can hold my arms out in front of me (the chest is too wide by about 4cm). The smaller bicep piece I made does actually fit me perfectly but it simply looks too small compared to the rest.

And that's my main problem, that I am very disproportional. I'm only 167cm (5'6" in the old language) and overweight and my legs look very short. I want to armour to at least appear to level me out and look proportional within reason. I have already started developing a method to add maybe 4 inches to my height.

I've done an I'll fitting armour once before (The Shredder) and it really didn't work. Sure it FIT me but I looked wrong. I want to avoid that again.

I'm feeling better now after that horrible mess that was Monday and I should be able to finish this all in time.
